The Blower Motor and Blower Wheel
The blower motor spins a squirrel-cage wheel that pulls air through the return duct, across the evaporator coil, and out through the supply ducts. Two motor types are common in Palm Bay homes. A PSC motor runs at one fixed speed and is straightforward to diagnose and replace. An ECM motor uses electronic controls to adjust speed automatically, which improves comfort and efficiency but means a failure can come from the motor itself, the control module, or a bad low-voltage signal from the board rather than a simple mechanical failure. A blower wheel caked in dust can also throw itself out of balance over time, producing a rattling or thumping noise even when the motor itself is healthy.
The Evaporator Coil
Inside the cabinet, the evaporator coil is where refrigerant absorbs heat from the air passing over it, which is what actually cools the house. A coil coated in dust or pet hair loses its ability to transfer heat efficiently and can ice over even with a full refrigerant charge. A coil that's frozen solid despite a clean filter more often points to low refrigerant from a leak, and a coil with visible corrosion or oily residue on the fins is usually evidence of a leak location. Drain Pan, Secondary Pan, and Float Switches
As the evaporator coil cools air, it also condenses moisture out of it, and that water has to go somewhere. The primary drain pan sits under the coil and feeds a PVC drain line, usually to the outside of the house or into a household drain. Many installations, especially those in attics or above finished ceilings, also include a secondary drain pan underneath as a backup, along with a float switch that cuts power to the system if either pan starts holding standing water. That shutoff is a safety feature, not a malfunction — it means the drain needs attention, not that the float switch needs replacing.
Condensate Drain Clogs and Algae
The condensate drain line is a slow, steady source of warm, damp organic material, which makes it a good place for algae and biofilm to grow inside the pipe over time. As that buildup narrows the line, drainage slows down until the pan eventually overflows or the float switch trips. This is one of the most common reasons an air handler stops running with no clear electrical or refrigerant fault, and it's also one of the more preventable failures with periodic drain line clearing.

Cabinet, Insulation, and Sweating
The metal cabinet and internal duct connections are lined with insulation to keep the cold, moist air inside from condensing on warm surfaces. When that insulation degrades, gets compressed, or was never properly sealed at a seam, the cabinet or nearby ductwork can sweat the way a cold glass does on a humid day. Left alone, that moisture soaks into surrounding materials and can lead to rust on metal parts or staining on ceilings and walls near the unit.
Garage and Closet Installations Need Different Attention
Air handlers installed in garages face more temperature swings and dust than one tucked into a conditioned interior closet, while closet installations often have less clearance for inspecting the drain pan and coil. Either setup works fine when it's maintained, but garage units in particular are worth a visual check periodically since a slow leak can drip for a while before it's noticed.
Signs of Water Damage Worth Acting On
Watch for warped flooring or baseboards near the unit, rust stains on the cabinet base, sagging or discolored ceiling drywall below an attic-mounted air handler, or a musty smell that wasn't there before. These are signs that condensate has been escaping the drain system for a while, even if the system currently seems to be running normally.
